What Is Brush Sanding?

Brush sanding is a method of sanding with flexible rotary abrasive rather than a flat abrasive surface. Instead of pressing a belt, disc or pad against the workpiece, a brush sander spins a wheel of overlapping abrasive flaps that bend on contact and follow whatever shape passes underneath. That single difference is why brush sanding finishes raised panels, coves, beads and recesses that flat sanders physically cannot reach.

Where the method came from

The flexible-flap rotary method was developed and commercialized in Denmark by Bent Malherbe beginning in 1975. How a brush sander works

A flap wheel is a hub carrying overlapping strips of abrasive cloth. As it spins, centrifugal force extends the flaps; when they meet the part they deflect, wrapping into low areas and sweeping across high ones. Cut rate is governed by wheel speed, flap stiffness and grit rather than by how hard the abrasive is pressed into the surface.

That is the crucial mechanical distinction. A flat sander cuts by pressure, so on an uneven part the pressure is uneven and so is the cut. A brush sander cuts by speed, so the cut stays consistent whether the flap is touching a flat face or the inside of a cove.

What brush sanding is used for

The method covers the full finishing sequence rather than one stage. Raw-wood sanding at 60 to 80 grit, sealer sanding at 120 to 150, denibbing between finish coats at 180 to 220, plus edge easing, distressing and metal deburring. Common applications include cabinet doors, molding and linear board, curved parts and flooring.

Choosing the wheel

Flap wheels come in 8, 10 and 12 inch outer diameters with 28 or 44 slots and 45mm or 65mm trim height. A 28-slot wheel with 45mm trim packs firmer, more aggressive flaps suited to flat stock and raw wood. A 44-slot wheel with 65mm trim gives a softer, longer flap that flexes into deep profiles and raised panels. Machines and hand tools

QuickWood PRO machines run eight counter-rotating spindles at 300 to 1,150 RPM, feeding at 2 to 12 m/min and accepting tools up to 350 mm in diameter. Consumable life

Because the abrasive works by speed rather than pressure, it wears slowly. Customer-reported figures from QuickWood installations give 100 to 150 operating hours in a handheld tool and 3 to 6 months in an automatic machine, against roughly 50 hours maximum for a typical sanding belt. Life varies with material, grit and feed rate. Hubs are re-flappable, so worn abrasive is renewed with replacement flaps instead of scrapping the wheel.
